Hypertherm Associates expands industrial cutting solutions with new FlushCut technology for MAXPRO200

Hypertherm Associates, a U.S.-based manufacturer of industrial cutting systems and software, has announced the launch of its new patented FlushCut™ consumables for MAXPRO200®, a technology developed to optimize thick metal removal applications in industries such as shipbuilding, mining, steel fabrication and heavy equipment manufacturing.

The new solution expands the company’s FlushCut portfolio and brings high-performance plasma cutting technology to MAXPRO200® systems, delivering higher productivity, reduced rework and improved operational safety in harsh industrial environments.

Metal attachment removal up to 90% faster
According to Hypertherm Associates, the FlushCut technology for MAXPRO200 enables operators to remove welded attachments such as lifting lugs, D-rings, alignment tabs and mounting fixtures up to 90% faster compared with traditional oxyfuel cutting methods. In addition to reducing processing time, the solution also decreases grinding requirements by up to 40%, helping improve efficiency without damaging the base material.

The liquid-cooled consumables are designed for high-capacity cutting applications in carbon steel with thicknesses up to 64 mm (2.5 inches), while providing long consumable life even under severe operating conditions.

Technology developed for heavy industrial applications
The new solution was designed to address the needs of industries working with large steel structures and intensive fabrication and maintenance operations.

According to Andrew Mumford, Product Manager at Hypertherm Associates, initial field testing demonstrated significant potential for improving productivity and operational safety. “Early field testing of the MAXPRO200 FlushCut consumables generated tremendous excitement. Customer after customer showed us real-world applications where the technology can improve safety and dramatically reduce labor time, often completing tasks in minutes that previously required hours,” said Mumford.

Compatibility with multiple cutting platforms
Hypertherm Associates MAXPRO200 plasma cutting systems are compatible with manual torches, mechanized cutting tractors, XY cutting tables and robotic cutting cells. This flexibility allows the FlushCut technology to be deployed across a broad range of production environments and automated industrial applications.

The FlushCut drag-cutting capability was also developed to simplify operator training and help companies address skilled labor shortages while maintaining consistent, high-quality cutting performance.

Ergonomic and environmental improvements
In addition to increasing productivity, the solution was also engineered to improve working conditions for operators. According to the company, the technology reduces noise levels and lowers operator exposure to fumes compared with conventional methods such as oxyfuel gouging and carbon arc gouging.

The system also contributes to improved operator comfort during prolonged metal removal applications.

Expansion of the FlushCut portfolio
With the introduction of FlushCut consumables for MAXPRO200, Hypertherm Associates is expanding its FlushCut product family already available for Powermax® systems. The company highlights that the broader portfolio now enables support for a wider range of material thicknesses and heavy-duty industrial applications while maintaining reliable performance in demanding fabrication environments.

Growing demand for more efficient metal removal technologies
The launch reflects a growing trend in heavy manufacturing industries where companies are seeking technologies capable of reducing downtime, rework and operational costs in cutting and metal removal processes.

Industries such as shipbuilding, mining and structural steel fabrication increasingly require more efficient solutions for maintenance, repair and fabrication of large steel components, particularly as manufacturers face increasing pressure to improve productivity and reduce operating costs.

Additional Context: technology positioning and competitive benchmarking not included in the original announcement
In the global industrial cutting and metal removal market, Hypertherm Associates competes with manufacturers including ESAB, Lincoln Electric, Messer Cutting Systems and Kjellberg. Key competitive parameters include cutting speed, edge quality, consumable durability, automation capabilities, operational safety and processing cost reduction.

The industrial cutting segment continues to evolve toward more automated, energy-efficient systems focused on reducing rework and minimizing operator exposure to hazardous working environments.

The presented solution is differentiated primarily through the combination of rapid attachment removal, reduced grinding requirements, compatibility with multiple cutting platforms and a strong focus on heavy industrial fabrication applications.
